Door Hinge - Broken Tap

    We've had the doors off redoing the interior of the car. When we went back to put the doors on we had a hard time, especially with the passenger side bottom door hinge on the door side so we ran a tap in it... and the tap snapped off. I think we're screwed on this one. It's flush on the outside of the door. Maybe 1/8 to 1/4 sticking though on inside. Does anyone have any suggestions on getting a broken tap out? Or does anyone know of Georgia Machine shop or Body shop that get us out of this hole? I've tried around a few body and machine shops, but nobody wants to touch it.

    only thing I can think of right now, is to get that plate out of the door somehow, then go from there. Dont know if that is even possible.

    You could just go with the 2 bolts holding it , it has 3 in the bottom I think

    Hi simsrw73,
    Those plates inside the door are held in place by several tabs folded over to hold them loosely in place. The tabs can be bent back easily, but you may have to remove the front window track, and maybe everything else window related to get to them.

    Could you Punch out the broken Tap and oversize the Bolt?

    take a center punch and strike the center of the tap (hard), this should shatter the tap.
    I have done this in the past with success...:smash:

    Yep, harden steel will shatter when hit with a hammer and center punch

    Wear safety glasses. And next time, use a thread chaser, not a tap.

    We was able to work on it a bit today and removed the plate. There was about 3/16 sticking through on the back side. I really really did not think it was going to happen but it was enough to grab with needle nose vise grips, back it up a little, then grab it from the front side. Tap is out. Bolt threads in there fine. Didn't get it all done today, but only thing left is to put the plate back in and hang the door. Putting the plate back seems like it might be a little tricky but we found the method of threading in some headless bolts makes a huge difference when trying to hang the door.

    Thank you all for the replies! I was really worried on this one. I will definitely look in to a thread chaser kit!
